aivato supported a Tier-1 supplier working for a German OEM by transforming a fully manual voltage drop calculation process into an automated, scalable solution. Previously, each design release required weeks of manual analysis across large Excel datasets to calculate voltage drops throughout the entire vehicle wiring system.

Leveraging the aivato platform, we developed an automated calculation engine that reads wire lists, links electrical connections, and identifies complete current paths across the vehicle. The system integrates key electrical parameters and performs end-to-end voltage drop calculations automatically.

This reduced evaluation and reporting time per release to approximately 20 minutes, achieving up to 99% time savings while significantly improving accuracy and consistency.

  • Voltage drop calculation was a highly time-consuming and error-prone process:
  • Each design release required two engineers working approximately one month
  • Manual evaluation of large Excel datasets across multiple harness domains (main body, cockpit, doors, roof, etc.)
  • Complex tracing of electrical paths from main fuse box to component and ground connection
  • High risk of human error due to data volume and manual handling
  • The OEM itself had previously attempted to develop a software-based solution — without success.

the system:

  • Imports wire lists across all vehicle harness domains
  • Automatically links inline connections (splices and connectors)
  • Identifies and routes complete electrical paths through the vehicle
  • Calculates voltage drops from power source to component and ground
  • Integrates electrical parameters (voltage, inrush current, continuous current) via database interfaces
  • Generates automated reports for each design release

This eliminates the need for manual data preparation and calculation entirely.
